I've tried it myself. Ac-complete doesn't' expand to partial completion
(the part which appears before the popup), but to the whole first
completion in the menu. This is contra-intuitive (especially if the menu
is not shown yet). I think, it's better to leave ac-expand on [tab] and
just unbind [return]. Have you tried this?
